What is an Arc Flash?
Imagine a burst of energy so intense, it shines as bright as the sun—yet at the same time, it generates heat over three times hotter than the sun’s surface, releasing an explosive force comparable to a grenade. This dangerous phenomenon is known as an arc flash. When an arc flash occurs, it can reach temperatures of up to 35,000°F, instantly producing a violent burst of heat and light that can burn, blind, or worse. These incidents happen in a fraction of a second, often when someone least expects it. Working near energized equipment, skipping regular maintenance, or using worn-out gear can create the ideal conditions for an arc flash. Even without direct contact, the intense heat and sound can knock you back, potentially causing severe injury.
Handling the Arc Flash Hazard: Safe Energy Practices
Arc Flash Labeling: A Must for Safety Compliance


To keep workers informed and safe, accurate arc flash labeling is essential and required for safety compliance. Arc flash labels contain critical information that warns workers of the potential hazards and necessary safety measures. Below are six elements found on every arc flash label:
- Danger or Warning Header: A common guideline is to use a header indicating "Danger" when voltage is over 600 or when incident energy is <40 cal/cm2. "Warning" header is typically used if it is less than this threshold.
- Available Incident Energy: The Institute of Electrical Electronics Engineers (IEEE) defines this as "the dimension between the possible arc point and the head and body of the worker positioned in place to perform the assigned task".
- Arc Flash Boundary: The shortest distance in which a person working may receive permanent injury if not properly protected by flame-resistant clothing.
- Personal Protective Equipment (PPE): Categories of PPE required (1 to 4).
- Limited Approach and Restricted Approach Fields: Related to shock hazard approach boundaries.
- Nominal System Voltage: Equipment voltage
Lockout, Tagout (LOTO)
Lockout and Tagout (LOTO) procedures are critical to keeping our workers safe against hazardous energy during equipment maintenance. LOTO involves shutting down energy sources and securing them with locks and tags to prevent accidental activation. Here’s a quick overview of the six crucial LOTO steps:
- Prepare for Shutdown: Review energy sources and potential hazards.
- Shutdown Equipment: Turn off the equipment before isolating energy.
- Isolate All Energy Sources: Cut off all potential energy sources that could activate the equipment.
- Place Locks and Tags: Place locks and tags with warnings and worker identification.
- Release Stored Energy: Ensure any residual energy is safely discharged.
- Verify Equipment Isolation: Double-check that the equipment is de-energized before beginning work.
LOTO should be used almost every time a machine is serviced. However, some scenarios may require energized work, such as:
- Greater Hazard Risk: When shutting down equipment would create a more significant hazard than performing the work energized (e.g., deactivating life safety systems).
- Infeasibility of De-energization: In cases where testing or troubleshooting requires the equipment to remain powered, or the circuit forms part of a continuous process. Note: Inconvenience does not equate to infeasibility.
PPE Requirements for Arc Flash Safety
Wearing appropriate PPE is crucial for arc flash safety. Arc-rated clothing and gear protect against extreme heat, burns, and other injuries caused by an arc flash. Here’s an overview of the PPE required:
Category 1
(Minimum Arc Rating of 4 cal)
- Arc Related Clothing: AR long-sleeved shirt, pants or AR coveralls. Face shield or AR flash suit hood, and an AR jacket, parka or rainwear (as needed).
- Protective Equipment: Hard hat, safety glasses/goggles, hearing protection, heavy-duty leather gloves, and leather footwear.
Category 2
(Minimum Arc Rating of 8 cal)
- Arc Rated Clothing: AR long-sleeve shirt and pants, or AR coveralls, AR flash suit hood or AR face shield and AR balaclava, and an AR jacket, parka or rainwear as needed.
- Protective Equipment: Hard hat, safety glasses or goggles, hearing protection, heavy-duty leather gloves, and leather footwear.
Category 3
(Minimum Arc Rating of 25 cal)
- Arc rated Clothing:
- As required: AR long-sleeve, AR pants, AR coveralls, AR flash suit jacket and/or flash suit pants, AR flash suit hood, AR gloves, AR jacket, parka or rainwear (as needed)
- Protective Equipment: Hard hat, safety glasses or goggles, hearing protection, leather footwear.
Category 4
(Minimum Arc Rating of 40 cal)
- Arc Rated Clothing:
- As required: AR long-sleeve, AR pants, AR coveralls, AR flash suit jacket and/or flash suit pants, AR flash suit hood, AR gloves, AR jacket, parka or rainwear (as needed)
- Protective Equipment: Hard hat, safety glasses or goggles, hearing protection, leather footwear.

Arc flash incidents are rare but can be deadly, emphasizing the importance of regular maintenance, correct labeling, and strict adherence to LOTO protocols and PPE requirements.
